I had the same concern. I pulled the pulley on in the same way as I pulled the pulley shaft in. The two screws held, but I did heat the pulley up first.

You can fit the pulley to the shaft before fitting the shaft to the drill, there are holes in the pulley to access the two bearing securing screws.

I'll try to do some drawings of the puller in action.

i think i'll do it your way and fit the pulley on after because if i press the pulley on too far to start with it will rub on the casting when i press the shaft into the drill. keep up the good work its looking good

Yes, but you should be able to align it with the marks on the boss where it fits, shine a torch through the screw hole.

When fitting the pulley check that there is clearance for the belt to fit on the bottom pulley of the set. You will have gone way too far if it gets close to the ribs on the casting.

Fit the back gear and the upper abutment before fitting the pulley.

To fit the back gear.

The pulley shaft needs to be in place, and make sure there is clearance between the driving dog and the fibre gear. Do not fit the pulley until the back gear is fitted.

1) Fit the bottom bearing into the casting, making sure it fits snugly against the abutment (This will probably still be in the casting, as I haven't clue how to get it out). Oil the bearing.

2) Fit the top bearing to the shaft. Hold the shaft in a vice (soft jaws) and use a 5/16 BSW screw to draw the bearing on. Doing it this way ensures you get the shaft the right way round. Get it wrong with the threaded hole at the bottom and you won't get it out again.

3) Place the back gear on the lower bearing.

4) Introduce the shaft into the top of the back gear and drift it downwards. It's a tight fit in the gear, freezing the shaft will help. I wouldn't heat the gear cluster as it may have an adverse effect on the fibre/nylon gear. The bearing sits approx 1/2 inch below the top of its housing. Oil the bearing.

5) Fit the abutment on top of the upper bearing, make sure the half-hole at it's edge aligns with the half-hole in the casting, drift it down until the top of the abutment just sits below the top of the casting and the ends of the threads in the two half-holes line up.

6) Fit the grub screw at the edge of the abutment and the plug in its centre.

7) Secure the bottom bearing with its grub screw.

8) Check the clearance between the fibre gear and the driving dog, adjust the pulley shaft if necessary.

9) Tighten the screws securing the pulley shaft.

i've been thinking. I can't see how the top bearing on the back gear ever gets any oil as it's covered by the fibre gear. wonder if the hole in the middle of the cover plate should have a grease nipple in it like the one in the middle of the pulley. what do you think?

Yup, although oil may get thrown off the gear into the bearing, more by good luck than good management though.

In fact I think the whole lubrication setup on this machine is pants. I don't think there's enough clearance between the pulley and the plug for a grease nipple. If you fitted one it would have to be angled away from the pulley to get a grease gun on.

The manual shows oilseals at each end of the back gear shaft too!

Check to see if the bottom of the sleeve is going to protrude through the bearing, if so you'll need a spacer to accommodate it.

Don't forget to make sure the key lines up with the slot in the gear, and check that everything runs free.

I can't go any further yet as i'm waiting for two bearings. The bearing at the top of the inner shaft was missing. Someone must have thought it was'nt needed. So i've been doing other little bits and bobs. I don't know how far you've got but i've just noticed something. i've made a bit of a boob. i've fitted the lever and cover on the side of the gearbox just for safe keeping cos it was getting knocked about on the bench and noticed that if you fit the lever it covers the bottom right screw and teres no way to get to it. don't know if you have fitted yours yet but it's something to remeber

Haven't got that far yet. I should be blasting the cover tomorrow.

I did notice that the bush for the lever shaft is cast into the cover, you can see four little ally dots inside the bush. At first I thought this was wear in the bush.

Where did you get the labels done?

I've replaced the head clamp bolt with a socket head screw, the original was mangled. I'm thinking of brazing an allen key to it to form a handle.

Did you measure the old bearings? I found that some of the sizes given in the manual were wrong.

I went by the number on the bearings. Same for oil seals. bearings were £7 seals £3.55. as for the signs if you mean on the switch don't know if it's same as yours but mine is cast in alli and the letters are raised up so i blasted it then painted it black then carefully went over the letters with a file to make them stand out

I haven't got the original switch, it's a bit of a bodge so I'll tidy that up. I'm thinking of fitting a no volts release and an interlock on the belt cover.

i think my handle for the head clamp was a bit mangled but i swaped it for the one on the soap dish(tool tray)

Have you looked at Traffolyte labels I used to get them made by someone with an engraving machine in his shed as a sideline.

hows it going rtb have you finished it yet?. just had a look for a no volts switch theres loads on fleebay. you could may be able to fit one into the original hole. how big is the dewhirst switch? would that fit into the hole if you take it out of it's case?
