There are no lambda sensors or DPF on this car.
I used my shiftyscope to inspect the cat from the outlet end and it does look partialy blocked.
I have already ordered a replacement so bashing with the hammer, although a good idea is unfortunately a tad too late for me!
Thanks for the link ref that computer based electronic magic thing but the cost is what I have just paid for the cat! But if this does not fix it then I might have to think about it.

Looks like buying from auction and hoping for the best, might cost you a good deal more money than buying a properly maintained and nice driving runaround, from a private seller, after a test drive to check all is well?

I have bought a few cars and vans both at auction and from ebay and have always been satisfied with what I got for the price I paid. My daughter in law was determined to buy a 2000 Beetle from a "family dealer" who promised her they would fix anything that happened in the first 3 months of having the car. When I asked if I could see the warranty their reply was "we are a family business and so are honest to maintain that image". Yeh I thought but could not dissuade her from buying. After they fixed the first message that occurred they quickly reneged on their promise as two or three more messages appeared in the following couple of months. She got onto the trading standards but they were a waste of time. Eventually I managed to solve all the problems but by then she had had enough and sold it on! So it really is a game of chance with cars no matter where and how you buy them.
Anyway, I gave the cat a good old "John Cleese" beating with a hammer and the results are in the photo. Also blew through both ways with my airline which produced a cloud of soot but whether it has done it any good or not I know not.

If you choose to buy at auction with no redress and no test drive, bearing in mind auctions are the place both trade and private move cars which are otherwise unsaleable, and always been satisfied you have been extremely lucky.

A motor trader is obliged to repair faults on sales car within a reasonable period of time notwithstanding whether you have anything in writing or not. Messing around with trading standards is a complete waste of time, but a letter of intent denoting exactly what you are looking for, in advance of court action will invariably do the trick.

For the OP - If you were closer I have PP2000 too and would be happy to plug you in. We could meet in Coventry on Monday afternoons after 4pm if that is any use. PP2000 is a must on these cars and only around £50 for the knock off version from China bought on eBay. Plug it in and see what it is complaining about. Without PP2000 you are just guessing and could replace the whole car before you fix it. Could be a bunch of things causing the trouble or usually just one little thing.

I've run a 406 Coupe 2.2HDi for the last 5 years and most of the troubles seem to be electrical connector related, or maybe split hose or vaccum leak. Last time I had a limp home mode it was the MAF sensor. The big components like turbos and engines seem pretty reliable. I would not take advice from the internet on faults especially if they talk about replacing turbos - get yourself a PP2000 or just scrap the thing.

fiesta uses the same engine,if the battery has been disconnected or injectors disturbed,the ecu needs reprogrammed as the egr valve requires upgraded software.

Rather than scrapping it, maybe putting it back in the auction before spending any money on it, would have been a quite good idea?

Whilst awaiting the cat I decided to take off the EGR valve complete with the pipe to check for blockage/carbon build up. The valve looks reasonably clean but the pipe from it into the intake connection has a good measure of carbon at the manifold end which equates to halving the diameter of flow. Now this pipe is in three bits which are held together with clamps that are a "crimped on fit" and so to remove them would make them unfit for refit. So I am unable to ascertain the carbon build up at the valve. Are these clamps buyable or are there any that can be fitted in place of them? The pipes have bell ends where they join and are about1 in dia.

If you are careful the clips can be reused. If not you can get ones that have a screw and can be reused. Easier though to just disconnect the EGR and see if that makes any difference.

A thought has just occurred to me, something that happened to my Peugeot.

If you don't follow the correct procedure when connecting or disconnecting the battery the bsi system (the electronics that controls everything) gets confused and causes all sorts of weird faults on the car. First time it happened to me the car was still running but with less power and none of the electrics would work. I had no lights or indicators but the instrument panel was lit up like an xmas tree!

It took several attempts over a few weeks to get it sorted on mine, you would think it was ok then it would start acting up again. Then nearly exactly a year later it went crazy again but one reset sorted it this time.

I have cleaned out the muck from the intake end of the pipe and it did not go down too deep. I then checked the valve for movement by sucking on the vacuum pipe connection and got it to move a little so its diaphragm is ok and it is not seized. I then checked the vacuum plastic pipes for leaks and all was ok. I then decided to check the EGR solenoid valves operation. It is marked 12v and has two pins. Both wires are red but as its a solenoid I assume one is live and the other return. I got it on the bench and jury rigged a couple of connecting wires on the small pins and connected them across a battery. I could feel the solenoid actuate but it was not a loud clunk, more a softer noise. So does anybody know if that is normal or should it be a more substantial actuation? The Haynes manual does not give a wiring diagram for the engine stuff so can anybody confirm the red wiring architecture?

Turbo, I have had the battery on and off a few times and all the dash seems ok and the engine starts ok so I think that is not the problem. But thanks for the heads up.

The EGR should have a fairly solid ckilck when it opens or closes.
Poor some paraffin in one side to see if it leaks, it should seal up very well.

Managed to reuse mine. Shame you didnt disconnect EGR and check if that made any difference, before taking things apart. Had EGR problems on an HDI I had and disconnecting EGR got it running again................

Wow they are expensive for what they are. But thanks for the link Chris. I am working my way through the systems on the diesel engine so that I can have a better idea how they work and what bits are what. Although I am an ex aircraft engineer and before that a engine fitter in the RAF I have had very little to do with the diesel side of things and so I am trying to increase my knowledge base on this beast!

Its problems with the sensors, wiring etc, that cause most issues on HDI's. I would guess if the old clips are broken, it might be possible to reuse them by fitting a hose clip round the outside and carefully tightening?

you need to have the codes read, there is so much you can't see no matter how hard you try without the codes you have no idea even a brake lamp short to earth could put it in limp mode it's a can bus system.

same with removing battery you shut it down like a computer not a car
like you said you have removed the battery several times that is enough to screw up the bsi unit but sounds like that might be some of the problem as your code reader won't connect that's down to bsi unit
find someone to read the codes with PP2000 that is you starting point

Reading the codes is helpful, but the idea that codes will define the actual problem is a long way from accurate, especially on older cars, where bad connections and or wiring faults will very often generate codes when there is nothing wrong with component part.
