Edit. Is there anything that preloads the clutch pack? Because that torque figure must relate to that, loading up gears to get that sort of reading makes no sense (to me).

That's what I don't understand, you're trying to torque a solid clutch pack up with no give anywhere. I could understand if there was something like a Belville washer in there.I've only found one other person on planet earth that's rebuilt one of these Merc LSDs, he said that he couldn't get over about 60Nm before finding it impossible to get the spider gears in. I'll just try to do similar so all the slop is out and the torque is as high as possible but not necessarily the spec.
Is the 80-160nm torque where the clutch should slip and is set by the friction plate stack height?

I had a pair of Quaifes in my 110 - they were awesome for higher speed loose stuff - not so good for rock crawling. I think the Focus RS used them as standard.

Quaifes are incredibly strong. The ATB works in a similar way to a Torsen diff - no plates or shims to mess about with. All helical gears with a lifetime guarantee.
