In the end I drilled all the holes. In the absence of a workshop it was a hand job on the patio. SWMBO was a bit put out as I'd said she could do it but I told her I'd hoped to freeze to death:

Came in and de-burred on a flat board at the sink with plenty of Fairy and some mesh cloth:

The plan is to affix to the underside of the burnt / damaged mesh with some of these. A little bit worried that the microwaves will "catch" the heads and be an issue.

I must admit I'm impressed, that's come out really well. To attach it, can you cut out the old mesh and fit the new part on top with the same fixing tabs as the heating element cover?In the end I drilled all the holes. Slice a grape in two lengthwise and place the halves next to each other in the microwave & turn it on.If you want to have a simple play with what a microwave can do;
I'd think its best to cut out the old mesh and stick tack weld the new one on top. Perhaps print a tpu lip to cover the exposed edges?
