What type of steel to use for a vice tommy bar?

Wait a few weeks it would be good to get another 4 pages squeezed in.

In order to help that along..

Bar - mild steel will be fine
Ends - got them off on 3, record & parkinsons, one grub screwed other 2 tacked back on.

As far as o rings.. not required. This is why we have evolved a thick skin web between thumb & finger, to cushion the blow of the vice from bar end dropping hard.

Rubbers do stop that annoying clank though. That's mainly why I use them. You can still get skin pinch with rubbers. It's just not quite as painful.

It would be very difficult in practice to place 50kg on the extreme tip of a vice handle (without a cheater bar)

120kg brute leaping on it will do that.

You would include such a beast in your parameter list prior to settling on a design. I do not have one of those Gorillas in my workshop whereas someone like @pressbrake1 makes stuff suitable for King Kong. Each to their own...

My handles were based around rich Mexicans taste ie more is better so I made 30mm tee bars which is ok for my shovel hands though I put my foot down at their demands for 1.5” tee bars
