My record No 25 is a bit on the heavy side, I wonder what weight savings are there, maybe a set of titanium jawsno mention of carbon fibre yet

Last thing you want is anything stiff/hard to the point of brittleness, as an idiot acquaintance of mine fine out when he swapped his bent hand for a bit of driveshaft/torsion bar he had laying around that fitted.
First time he heaved on it with a pipe for leverage it snapped suddenly and slit his arm from wrist to elbow.
Only badly bent vise tommy bar I've seen was attached to most of the front jaw/section of a reasonably big Record vice.
Rest of the vise was still attached to the bench, with a Ford Cortina void bush and trailing arm laying on the floor under it where it fell when the neck snapped.

I thought this thread would quietly fizzle out - apparently not! I'm pretty much decided on using 303 stainless rod (11/16" section) for the tommy bar and will get my local engineering firm to drill and tap the ends to take an M6 thread. They can also make up a couple of end pieces from 1 1/4" 303 bar, machined to take an M6 cap head screw. I do like the idea of using old inner tube to guard against painful nips. Old motorcycle inner tubes are great - they make the absolute best heavy duty rubber bands.

O-rings would certainly look way better than inner tube in the appearance stakes, but the problem is that the eye in the screw head is not the same diameter all the way through. It flares out from the centre line to an oval shape which is 26-27mm in one direction to around 20-22mm in the other direction. So any o-ring which fitted snugly on the tommy bar would be entirely swallowed up in the flare of the oval section.

Those grommets you get in some cable glands could be worth a look. Those which are like a tapered silicone affair.

Another possibility is to make it so that that the handle isn't actually a loose slide fit in the ball end of the leadscrew. Never done it myself, but I know of a few who modified theirs by drilling through & tapping a hole, where the ball end is centre drilled, so that you can insert a ball bearing, spring & grub screw to apply pressure on the handle, making it retain position rather than just sliding through the the ball end. You can even add a slight groove on centre position on the handle, so that the bearing positively locates the handle tin centre position by pressing into the groove.
