Made a screw, because a 5.5mm X40tpi is not readily available, took me about thirty mins but a lifetime to accumulate all of the tooling to make such a thing, 4mm hex:

As you can see, I had to drill the original out.

Snap, but 3/8" x 40t
and two flats filed for a metric spanner (I used round stock as had no suitable hex bar)
I bought a die from Tracy Tools to do it that way, they seem quite good for odd imperial taps and dies

Did you make it from a larger bought in screw? otherwise, how did you cut out the hex?

I looked at that out of curiosity, I'm surprised how little they cost. There's not much info on what you get though.

You get the bar stock (which isn't very much) and the bearings. You also get drawings and a very, very detailed description of the methods they recommend for making it.

The description is fantastic and well thought out. It didn't take long to make the rotary broach and it was very straightforward with the provided instructions.

I made my rotary broach using this kit and the terrific detailed drawings. I quite simply could not afford a new industrial type broaching tool. The actual cutters are available on ebay from a guy who has set himself up as a toolmaker, very reasonable and all solid carbide but can't find any of his listings right now :-(
also, look up on Google for broach pilot drill sizes, a 4mm hex like this needs a 4.2mm pilot hole for instance and drilling undersize could well end in tears.

I made all my cutters from silver steel; I didn't realise you could buy them in the right size to be honest. They weren't difficult to make.

For mild steel (EN1A) or brass, I usually pilot at the nominal AF size and haven't had any issues. I'd probably be more cautious in something like stainless.

I've always relayed mine through the brake switch so you need too have your foot on it too start the car, had too many finicky cheap switches on some of the hot rods i've seen and easier too wire

Possibly, although they're expensive given how easy they are to make. The kit includes the 8 mm silver steel required and you just mill the shape onto the end (with a 2.5° clearance angle) and then heat-treat with a blowtorch.

Made a frame for an inset fire last week. Very small, the openings are 200mm or so square..!

Main fire.

Bread oven warmed by the flue gas.

And the hinges and latch posts were all adjustable on M8 studs, hinges cross drilled so a 1/4 turn was possible.

Hooked up to the transmission and tested. Works a treat. Now fitted with an Omron microswitch .
I will case harden the detent plate and stop before final fitting.

I had a rare couple of spare hours today so I got my mini grinder out and cut some drawer dividers for my recently aquired drawer unit. Cut from some old zinc coated cabinet shelves that I'd saved, and nearly threw out several times but resisted pending finding some use for them.
