Hmmm, just realised that the chassis member is a different profile to the side rail I have in stock. Looks like I will have to fabricate the missing part from sheet 2mm steel. First thought is to do it in three pieces to make the C section, but would it be better folded? I have no folding equipment, it would have to be beaten over a block of wood.

I've made loads of stuff in the vice but you do get a neater result with either a box pan folder or a pressbrake, is there no little engineering/welding places near you that would fold up a piece for a few beer tokens ?
That bit of box next to the cut off looks shot on its inner surface wouldn't you say?
