Thanks Richard i think it may be something to do with the curve in the torch cable This is too big for the bench now and i don't have much room to maneuver.Generally with GMAW a stopping, starting problem is a typical wire feed issue (mechanical restriction)
Loads of things can cause it so check em all.
Spool tension, feed and pressure roll tension, feed roller guides, internal wire liner, and contact tip. Also tight curves in the torch cable itself is a common one.

The blade thing - I ended up getting all of mine from this place, one with much finer teeth for thinner walled box sections and for when I'm using it upright, on thin stuff etc, plus a couple of others.
Spoke to, or e-mailed this guy, as their standard sizes were only out by 5mm, and I wondered if it'd matter.
I think you've had more than enough grief with the saw already - just hope that nothing else goes wrong, or if it ever does, you end up starting afresh with a new one being finally sent out! As maybe should've happened before now.

Found this by the bin. Could i use the sheet to practice or just put it back by the bin? Its 0.8mm
Those are either powder coated or painted, once you get down to the metal you're probably dealing with 0.5mm...

Did a few welds this morning, A bit of splatter
I did prep the bits i was welding could have done with removing a little more as the weld must have hit the scale. Need to buy some fresh flap discs.The slight spitting is most likely down to the millscale on the steel.
You can see on the edge of the longer piece, on the left of the shot, the bright silvery area where it's been taken off.
If it's clean & shiny steel like that, all around the weld area, it'll do this less.
Having said that, there's really very little there at all - they look to be good welds, and those couple of tiny drops will most likely almost fall off with the slightest touch with the edge of a cold chisel!
