But the rad is still formed by a series of small flats, to slide without jamming, all 'corners' [say 10 hits each section (7 sections all air bending !!! ) ], would have to line up both longitudinally & radially - a positional nightmare

Press forming does it in 1 hit/section, to exactly the punch shape/size (+ spring-back), & will give the tight tolerance req'd in this multi-nesting application, plus the plate is only positioned once.

yes & ply, ( made loads of tools for one off jobs) - BUT - You will have to find a company with a pressbrake that uses Urethane bottom tooling to do the forming. (15yrs since we sold ours )

sounds like a very good option. just need to learn to understand how it really works. I got the idea from the links but most of it is suggesting a basic knowledge. but it seems straight forward.

pretty much basic metal forming... so not complicated, otherwise none of us would manage it( goes to dig a hole to hide in)

I have to say, if it were me, I'd roll these itsy bitsy things (yes, roll them) from cold rolled 1mm sheet, on a wee set of slip rolls, and bend the top radii, and joggle the joints, and plug weld.

I'd make gauges for the rolling and bending, and for assembling the two bits together (per unit). Would be well strong, and no warping from the weld.

Tools required - 1 small set rolls, 1 small straight bender, 1 joddler, 1 mig. And a jigsaw to cut the gauges out of ply. No other tools or tooling. Except something to cut the sheet in the first place.

I`ve read this thread with great interest and was wondering if youd made any progress rebekah. I`ve got a couple of thoughts on forming the booms but if you`ve got them formed already i wont post them.
I make large scale metal models too so its something i am very interested in
