chill out sleeve and braze it even silver solder. thats all i did altering my ford oil pickup as long as its properly cleaned and fluxed you will get a nice capillary run joint

If the leak is very small, I can't see how the oil would foam all over the place, unless it was contaminated. Normal engine operation will chuck oil off places like the big ends, and camshaft lobes. Plenty of opportunities to introduce air into the oil, yet I 've only ever seen foamy oil when a cylinder head gasket had an issue.

25mm tube has gone right over ! Looks like sleeve and braze is the cleanest solution?

I'll next need to start looking at what's involved in making the baffles. The old baffle had to be cut out.

You may as well try brazing it, if you aren't good at it you wont get any better without practice. I'd say brazing is a better option than mig due to the capillary action.

My brazing could still do with improving but I'm confident I have a seal.

I googled how to make the new sump baffles. I found one old magazine extract which just showed to use cardboard templates and have the baffle cover as much area as possible. Doesn't seem like there's much science to it.

One point - as you have extended the pipe (by a fair amount), does it require extra support?

Good point. There is a support bracket which I cut off before extending, I need to weld it back on.
