BMW, VW Audi, and Jaguar are about the only ones to crack the problem successfully.

Seeing as they are pretty much the only manufacturers who actually make aluminium bodied cars then that's everyone then? Or have perodua tried and failed to make an Ali bodied car in the past?

Some models even had bonded aluminium panels fitted, these were bonded into position and then welded, the welding heat cured the adhesive and the adhesive often contaminated the welds when thickly applied.

theres engine parts glued together now including sumps

ive destruction tested glued vs welded joints and i was quite supprised to find in many applications the glued joint is stronger.
so in all honesty the bonded panels may only be welded in place just to stop the panels moving till fully cured.

Oh dear, considering Nissan, Honda, and Toyota currently use aluminium body panels on many vehicles they currently build in Japan.

Or, Hyundai and Kia also produce vehicles with aluminium panels in Korea.

Or that Land Rover produced their series vehicles with aluminium body panels for decades, or the current Range Rover has a predominantly aluminium chassis (if we can call it that), or we can go even further with UK built vehicles and include the current Rolls Royce Phantom and Ghost with aluminium panels.

How about the USA? of course there's Ford's Dearborn plant which produces aluminium panels and acts as a development centre for the mass roll out of production aluminium panels for current vehicles such as the 2015 F-150 model, and future production vehicles currently under development. Then of course we have Toyota and Lexus who have worded on composites combining aluminium and a variety of other materials such as carbon fibre and expoies which are used in the world market Prius to name one.

I could go back as far as 1902 to the Marmon which was the first aluminium bodies car going into mass production.

Now what was your post? oh yes.

But you said they are the only ones to master it - your words not mine!! So either they are the only ones or they aren't? (Ps the others use aluminium in certain body panels, they don't as far as I know produce entire body shells in aluminium).

Don't know about the rest but w have an almost brand new Kia Sportage and there isn't one external aluminium panel on the car

No it doesn't, it's a monocoque body with cast subframes front and rear

Fully aware of this James, but its still an interesting post as technologies in structural adhesives and aluminium alloys advances at such a rapid rate, I particularly liked the early wooden chassis which used casesin to glue the body panels in aluminium and steels to the wooden structures before they were nailed on with panel pins.

I concur, they've been using some sort of adhesive to stick ceramic tiles on the nose cone of the space shuttle. They survive the extreme conditions upon re entry.

Since the early 80's I suspect they've come on leaps n bounds with glue technology

No, it isn't as its defined as a structural monocoque and is not a traditional monocoque as the sill assemblies replace the chassis by making them structural to the point of having more strength than a traditional ladder chassis, a major aluminium development by another UK based manufacturer.

Well I don't think my first one was actually misleading - I don't know of any other manufacturers that make aluminium bodied (i.e. In its entirety) cars, others as you rightly said use ali for panels but not many make body shells in their entirety in aluminium. The ones that do are invariably the high end manufacturers you listed, as these more expensive vehicles are the ones that have the high value to justify the cost.

A manufacturer just isn't going to make a 15k car out of aluminium.

But I'm still intrigued - you said Audi jag etc were the only ones to master it, then listed a load more? So I'm a bit confused?
