Any ideas on the easiest way to cut discs in the range of 80-210mm 1.5 aluminium sheet I've been using a band saw but it's time consuming and never right they're better now I have a lathe to dress them , tried and old circle cutter in work but it just mashed it up, maybe worth another look at it? Plasma too rough

I bought a 168mm Bosch hole saw two weeks ago.
Failing that I used a modified fly cutter on my mill to cut 85mm disks out of possibly téflon cutting boards.

For accuracy and speed I’d go down the laser route
Just looked up trepanning I've seen it done but didn't know what it was called, looks good enough for now

Lower end of that range is easy. Upper end maybe less so.
Take a hole saw with an ID that'll work for your disc diameter. Holesaw a hole through a bit of MDF. Clamp MDF to the sheet from which you want to cut the disc. Remove pilot drill from holesaw. Cut through the material using the MDF as external pilot for the holesaw.

Depends what you mean by "easiest". Obviously the "easiest" thing is to get someone else to do it.
The easiest way for you to do it depends largely on how many you need to make, how much they need to cost in terms of time and money, how accurate they need to be and of course what facilities you have on hand.
If we were in my shed and I needed to knock out a few largish discs, I'd use a router and IPA as a flood coolant/lubricant. Any more than a few and I'd use a Brad.
(a Brad93 to be precise).

An electric or air shear would make short work of them and can be pretty accurate.
Problem with sending them out is you probably won't have the size you want, when you need it. (on a Friday afternoon on a bank holiday weekend.)
If it's only a few sizes get them laser or plasma cut and keep a stock.

Thanks @Exuptoy Nearly there with this bit but every time I think I'm finished a I find something else! But it's good to finally say enough is enough and get some paint on. Any job is better than getting underseal off, a bit of welding is quite therapeutic.

Makes sense, you could stack a few layers of sheet material by securing them to the backing board with wood screws, you could then go in with a hole saw without the pilot drill if you wanted to.

I am not a fan of the drink but using India Pale Ale as a lubricant is a bit of a waste surely?
