Why aren't all new cars galvanised..I wonder..
We used to get distortion when hot-dipping much thicker stuff than car body panels, it's probly a bad idea unfortunately.
Thank you RWD3M! Thos pictures are rather helpful and give me some confidence. It's quite daunting to be faced with a painted surface and consider it needs to have its substrate cut out and rebuilt, but those pictures make it look more approachable and normal. The car's in a garage now so I can investigate independent of the weather.
I suppose the first thing to do is check off all the panels/part panels that are rusty and go from there to decide what spares I need to get. For doing the underside, what's recommended? I don't know if I have the time to remove the engine, interior and fuel tank in order to put the car on a rotator of some kind, but I'm sure removing underseal and welding anything on the underside will be very awkward otherwise.

You forgot one - Complete bodyshell. Anywhere from about 11.5k to 14.3k!!!!

@RWD3M back in my younger days SW Classics used to make a replacement front roof section for the GT6, they packed up shop many years ago and no idea if anyone else makes them.
They were handmade and had a pretty good body work guy who made them with an English wheel
Welding them in was fun trying to keep distortion at bay
I visited Stan at SW Classics down in the West Country some time in the early 90s. They had the best name for repair panels and did Practical Classics' Vitesse Mk1 resto.
Was surprised they were working out of old farm sheds.
Also used to call in on Canley Classics, shortly after they took over J.K's business.
have you ever tried hot dip on panels? I have, if its panels you dont mind a bit of distortion its really a great job and a quality epoxy will stick fine afterwards with a light sanding, this is from experience by the way for cleaning the nuts you can heat them lightly with a torch, i find this helps, my only regret is not hot dipping more, nothing else ive used stops rust as well!Please, just don't.
From distortion, drilling drain holes, potential weight gain (the car not you ) to cleaning out every captive nut, it'll just be too much trouble and you'll also struggle to get a good finish on the paint afterwards.
If you want to protect your bodyshell then have it e-coated once you have finished the repairs.

I hot dipped a wing ,lower valance ,sills and cross member for my ra28 celica and didn't suffer any distortion, I wouldnt chance a bonnet or a rear hatch but still have to say my results were very good! the guys doing the hot dip may have some influence on these things too I expectI have, that is why I would advise against it. On a motor car distortion is your enemy so usually, you do mind!
For heavier duty items I totally agree, it is probably the best method of rust prevention.

Paul Cull was there.They were not too far from me as I recall. Just outside Wootton Bassett if it's the place I'm thinking of.
the sills are spot welded on and the crossmember was also the rest were bolt on yes, I wish I had done more, its great peace of mins reallyI take it these are all bolt on panels?
