Hey all,
I've got a bit of a puzzler I wonder if I can run by y'all?
I'm trying to make a shortened baffled sump arrangement for my GSXR1000 K1 powered kit car.
I spotted something on ebay and thought, Oh, I can make one of those!!
This is what it's supposed to look a bit like:

After I cut the teat thing off the bottom to do a test weld on, I wire brushed it and cleaned it with acetone and when I tried to weld it, it was a salt n pepper matte grey mess. Just to clarify, it was only the outside I was trying to weld, sooooo, I took a propane torch to it but it actually got so hot that it started to melt and bubble up a bit. :0
I gave it a shot to weld and it actually seemed to weld pretty well, better than I expected anyway.
So I chopped up the sump but then, worried about melting and distorting it I looked up the best way to clean it before welding without the propane torch treatment. I found a thread here which suggested boiling it in a solution of water and dishwasher or bio washing powder, so I did both for about half an hour each. When it emerged it was sparkling and I thought that it should weld no probs!! so I then brushed and acetone'd it.
I'd made a box from sheet to go on the bottom and welded in a threaded boss for the sump plug, fitted it up and tried to tack it in place but it was just horrendous grey bird poo again, unfortunately I cleaned it up without taking any piccies. Anyhoo, I pulled the box off and tried to clean up the mess, The contamination seems to run right through the material, like it's a new alloy that's 50% aluminium and 50% oil.
This is the sump after I pulled off the box and brushed and acetone'd it. The very bottom mark on the left is actually where I just tried to use the torch cleaning action to see if I could get to a clean puddle but as you can see, no joy.
Below is a piece of scrap that I ran a couple of beads on immediately after the bird poo disaster, without any changes to machine, gas, torch, anything. Didn't brush or clean the material in any way and used the same filler (4043) The grey bits in the beads were practice restarts.
My settings (R-tech Tig 260 EXT) were:
160a at full pedal
35% cleaning (usually run 33% but added a wee touch coz I knew the material was oily)
130hz frequency (so as not to penetrate quite so much)
No pulse
Advanced square wave
2s pre, 10s post gas.
It's CK TL26 with a Furick glass cup.
Any ideas where I should go from here folks?
I'm worried that if I hit it with propane it'll melt or distort, I don't really have any way of measuring its temperature, I have IR thermometers but I believe they are not accurate on metallic surfaces and I'm not even sure what temperature I'd need to aim for (I'd guess about 400-500c since motor oil boils at 300c) I presume I could get a temperature pen and mark it first?
That's quite a long post to ask a simple question but I know if I didn't include it, people would ask so I'm sorry for the essay.
