That replica thread's pretty good, if I'm allowed to recommend another forum I'll suggest www.alloyavenue.com...
Lots of tutorials on everything from building the furnace and burner to what raw materials for the casting, degassing, fluxes - you name it.
Basically, you need to watch "myfordboy" on you tube.
You need some greensand to make the mold.
A pair of frames to hold the sand.
And a way to melt the aluminium:
The easiest way is to dig two holes about 12 inches deep, a spade width in diameter and about 10-12 inches apart.
Dig a tunnel about 6-8 inch diameter between the holes.
Put your crucible filled with scrap ali in one of the holes (a baked bean tin will work for a single melt, but a (steel!!!) Fire extinguisher or disposable co2 cylinder is thicker metal so safer.
Fill the hole around the crucible with charcoal. (Easier if you use a BBQ chimney/starter or an instant light bag).
Light the charcoal. (A propane flame gun also works).
Force air down the other hole, using shop vac or bouncy castle blower or hair dryer etc.
Add more scrap ali as it melts.
Lift out with a pair of slip join t pliers (thick leather gauntlets + other ppe advised)
I'd be inclined to fire off a pm or email to Doubleboost and see if he can help you, a day on the east coast for you or meet him half way in a steam museum. ....
Then with any luck there might be a video to watch.......
