Would it be a zetec sump that you are trying to weld by any chance?
I convert zetec sumps to fit kit cars and Mk1/2 escorts as part of my business. I don't want to give all my secrets away but i will tell you some of the different zetec sump castings are pretty un weldable. Its all down to what casting numbers they have on them. Hi Doug, it's a Mazda MX5 sump from about 1990, so not a Ford item. I have seen other folks getting these sumps welded with good results. My problem is mainly lack of experience and by the sound of things the welder and torch are probably too small.
Not so relevant from an oil soaked POV as it's an old PRV-V6 inlet manifold from a Renault Alpine something or other and fillet welds but FWIW
the tungsten flavours/sizes thing is part personal preference... that was done with a 2.4mm tungsten and filler (4043) @ 200A, 50Hz and around 68 - 70% EN. The carb spacer was sat in the oven being preheated (gas mark 4) while i did all the fiddly bits inside- various water passages to block off etc
