I think by now I would have got the van remapped with a dpf and egr delete. That will bypass a few things that could be causing your issues, the main one being the ill thought out and fickle emissions control system.

Ignorance means I've never even heard of this.
I think TBH all these problems became a problem when we moved home to a place that was 15 mins away from work, and I started doing a lot more of the school runs. Before that my commute was 2hrs round trip, doing 70mph on the motorway for an hour every day.

This may well be the problem. Never gets up properly to temperature, and not much load on the engine. May not be moving air fast enough through the intake and breather system.
I would be inclined to check the intercooler for accumulated oil from the engine breather. I do not know if these have an AIT (air intake ) sensor, but oil will that no good at all.
Only guessing at all this though. Its a matter of getting any codes and diagnosing it properly.

Anyone know anything about Suzuki Vitaras? On paper they look pretty good. 1.6L petrol, not massive road tax.

I know a guy who is chief mechanic at a Suzuki dealership, thinks they are great, cant fault them , though like anything rust like anything else as they age. Our farm sitter has an oldish 2 door Grand Vitara 12 plate I think, used as a dog carrying van, 100k on it, still bimbling about, though shes had it from new.

Can't fault mine, had it 12 years with just regular servicing and consumables.
