Probably have several
Depending on how much meat there is on your hex, you could just mark out the square, centre punch the corners, drill the corners out with a suitable size drill (maybe 3 or 4 mm?), The corners will then be a couple mm beyond the boundary of the square but now you don't need to worry about getting in there with a file etc. Machine/drill the rest of the meat that needs removing.
I’m looking for a solution that don’t require blood sweat n tears
Made a lot of parts 2 or 3 times.Well here goes
I’m gonna be honest with my efforts and embarrass my self
I’m not a competent engineer, and this is the second time I’ve used my milling machine
What an elfin nigtmare ( all due to other issues)
I spent ages marking it all out, then lost patience with the milling
It works a treat but looks like a dogs dinner
I’m away with work this week, gonna come home and have another go, I have plenty of stock
Goona do this properly (for my pride) if it’s the last thing I do
Hopefully I’ll be clam too
EDIT: I’m not ashamed to post post up the crap I’ve churned out today
I need to do this in my own uneducated inexperienced wayMade a lot of parts 2 or 3 times.
Chalk it up to experience.
Post it to me and I'll pop a hole in it with my Sinker EDM machine - here's one that I did earlier (to quote Blue Peter!) :
(You prepare a male copper electrode that is very slightly smaller than the hole you want, and give it a through hole for initial alignment and flushing)
