I thought about that instantly after posting - I just kept filling up the spray bottle without adding washing up liquid!

or the paint isnt dry enough...does it sand nice or crumble away in chunks

See that completely throws my theory out of the window in that it absolutely shouts of the paint is not hard enough.
Now the thing is you say you are flatting back a poor gun job but you dont say why and if you are flatting back to mop or re-finish so not sure what grit we are looking at. There is however one thing and please dont think im taking the rise but are you absolutely sure you put the hardener in and in the right quantities? Ive done it myself and im a pro.

Yes, we are confident on the hardener levels - followed the spec sheets.
This is being flatted with 1200g, then 1500, 2000 then 3000. The 1200 is done by hand (as shown in the pic) and the rest is with a DA with sanding disks (that wear out quickly and appear to loose all cutting properties within moments.
Following all the grades I have used a harsh Meguire's compound followed by a softer one. It comes up lovely.
The poor gun finish was down to poor technique (first time), poor gun setup (I think), poor light and general impatience!
Once flat with the 1200 the subsequent work with the other grits is quite easy.

most people have a sponge or bottle and squeeze a steady flow of soapy water over the area constantly to rinse the mess away
maybe give that bash if its not what you are doing now

Exactly what I am doing, minus the soap though so that is what I need to fix. Bit late now as it is done bar a few touch-ups. I was just curious for the future.
I expect it is where the highest points are basically being scrapped off in the first few strokes of the W&D.

As steveo says, soap and water. It just seems very weird that its only the very outer surface (1200) thats balling up. never had that.
Is it a quality wet or dry paper that you are using? (3M, mirca)
Is it an open coat paper (dry) that you are using?
Struggling for ideas now mate short of coming over and seeing for myself.

It is OK as the car is all rubbed down and compounded now and in some areas I can see imperfections but for the most part I am happy with it. Would love a pro to see it and cast an eye over where I went wrong. No one in the know seems to live this way (I know that is not true but on forums you invariably get a people spread out across the country and the bloke that knows is about 100 miles away. I guess I could go to them!
I have tried 1500 Klingspor - it seemed to wear out very quickly and made the job ever harder. I switched to an unbranded (
) 1200 from the local motor shop at 60p a sheet and it is what you see above.The 1500 Klingspor did similar too though.

Interesting. My thoughts are that it is the top of the highest points of paint coming off as it happens in the first few strokes. Plus, as I say it a lot of effort to rub down.
Are there any other ways to test for soft paint?
I know the ratio was correct as I had 3L colour and 1.5L hardener and it was all used up at the same time..

best way is to touch it with a celly cloth. if it sticks after a couple of seconds its conclusive. only 2k will withstand this so dont be going round your car with a celly cloth to find out someone has done a dodgy repair in the past as if it softens the paint, youre in trouble.
