I'm looking to cold bend a 20mm aluminium pipe (1mm wall thickness) in a 22mm bender die - I am wondering if this will work ok and what the side effects may be?

Lining the die as suggested above might greatly improve your chances of a good result.
What wall thickness is the correct 22mm dia. pipe? If it is 1mm, you could bend a piece of that, carefully cut it in half and stick to the die. Do the same on the top, straight die.
