That sounds feasible. As long as cutting around the bottom of the A-post isn't bodging things. I think I'll have to put a patch on the bottom of the post too as the flanges aren't very well preserved. I have seen the tab on the end of the outrigger repair piece, as I have that one. Here are the pictures I forgot. I feel like I can make the channel with the cutout for the exhaust, and will make it long enough to meet up with the outrigger repair. Should the latter sit inside or outside the former, or should I butt-weld the outrigger to the repair channel, and the repair channel to the good central bit of the crossmember, and ignore the original construction method?
Next time in the garage I'm going to weld in the repair to the front of the inner sill. I've trimmed the remaining piece of the sill back and cut a new zintec patch to fit. Now I need to make the bend at the front end where the castle rail and footwell end rise to the bulkhead.
