I do not think anyone has asked about the length of the thing you are drilling through.

This is not the length of the barrel, but the amount of material that needs to removed from start to finish of the hole.

That will determine the slenderness (length/diameter) of the cutting tool to be used. If that is excessive, it may need a short tool to start the hole, to be exchanged for a longer one once the hole is started. If it requires a tool exhange, you either have to make two tools or one with an interchangable end.

You also need to think of swarf management. The slot drill with a brazed ring around it will contain all the swarf downstream of the brazed ring, which might need excessively frequent tool withdrawals.

If there was a way to drill vertically upwards, so gravity helps remove the swarf, that might assist the process.

Gundrills proper rely on a high pressure coolant stream, and channels in the bit itself for swarf removal. That probably won't be possible here, so we have to come up with something that at least attempts to do the same job as the coolant.

Sure as eggs is eggs. The value of shotguns has gone through the floor, rifles are a hard sell now. The only reason .243 is still viable (from a legal lethality perspective) is because Scotland have lowered the bullet weight.

Lead shot is relatively easy to manufacture in your shed...

This is going to be the only way you are going to get any as the proposal is to make the sale of lead shot illegal.

They were burned badly with the pistol hand in in 1997 and more recently the MARS rifle hand in, we are getting smarter and far more creative when it comes to giving up guns.

In answer to @Agroshield 's query about the length of the thing I will be drilling through, usually it isn't much an inch or two at most, any more and the barrel is scrap because it will have bulged. I like @Pete. 's suggestion of the slot drill brazed to a rod, plenty of stuff for me to have a go at and I will report back when I have made a start.

At 5mm diameter, as suggested above, that goes from a 5:1 slenderness ratio to a 10:1 slenderness ratio.

The end of a 5mm slot drill, long enough to allow 50mm depth of cut, will jiggle about a bit when first touching the mashed up material in the barrel.

You could do a test run in your lathe: ding up a piece of brass and hold in a three jaw chuck. Grab an endmill in the tailstock chuck and see what happens as you apply it to the brass.

When you dig a hole in the ground, the dirt you produce takes up a lot more space than the volume of the hole (bulking factor - I think it is normally considered to be about 20%). The same will be true of the brass material you are excavating.

If you do the experiment in the lathe, put a tray under the piece and catch the swarf.

Since there are two very dissimilar metals, steel/brass, could you use a chemical process with a suitable acid? Steel is resistant to nitric acid for example whereas copper is not. I remember being in awe of the process for extracting gold using aqua regia and I seem to recall it relies on the fact that certain metals below some "reactivity" measure will not be touched by the particular acid...

Plus of course, you just need to loosen it off.

can you buy long sleves in random sizes to slide in to the barrel to keep the drill bit stright ?

and what about one of those easy outs also soldered on to a rod once you have the hole in there would that be enought to get a grip on it and pull out ?

Once it's galled it's galled, a smooth bore maybe, but not with rifling.

Another option might be to fit a sleeve up to the bullet then insert a drill into the sleeve...

appreciate the tolerance might be too tight at smaller sizes but if it's only a few inches then using a twist drill down the sleeve might be an option too?

It all came about as folk were concerned about lead poisoning. Copper bullets are actually very good. Been using them for over a decade at work. Problem comes when trying to use them in small calibre rifles, the bullets are longer than their lead counterparts.
