How do i do this ?

I need to join two poles together at a 90 degree angle.

The thickness of the metal is 1.2 mm thick.

This is a similar type of pole

and this is what i want to acheive, a joint similar to that.

(my poles are from a different company, i've just used the above as an example, there's no spares available for the poles i need to join, theyre from a costco car port if you've ever seen one)


My question is, how do i mark out the end of the pole that is going to join to the upright pole ? so that it becomes a snug fit to enable me to weld the join. How can i then cut it out ?.

If my explanation above is not too clear, i can take a couple of photos and put them online detailing what i want to do.

i made something very similar for my boss about a month ago, it was a 3 way connector but it was a corner piece if you get what i mean, as an apprentice my foreman made me do it a stupid way 'so i could learn', i got it in a drill vice and using a grinding disk ground out the shape, another way is to use a hole saw the same diameter as the tube and make sure its center

For something as simple as a 90* joint with such a light wall thickness i would just eyeball 2 cuts with a hacksaw and tickle it with a file, like this

Got it in one Hotrodder, two 45* cuts and knock the points off.
The tubemitre program is a useful tool but on small diameter thin walled tube you can make the joint easily with basic hand tools in less time than it would take to print and cut out a tubemitre template.

Thanks for all the replies, most helpful & sorry for the late reply, had a bit of a family emergency.

I think ill be going with the cheap option (http://metalgeek.com/static/cope.pcgi) , but will see if machine mart or tool station have notchers.

This is the best home-made tube notcher I've seen. Bit excessive for your purposes but you could easily knock a jig up from MDF for a single cut.

If you're only doing right angles you can use a hole cutter same diameter as your tube in the drill press to cut two at once.

It's Birdmouth. Fishmouth is yank. It's a technique often used for joining trusses and rafter to wall plates.
