Ah I see now I didn't realize that would cause stress, how does that work then?Hi, The bendy part is not the problem because it's not failing there. The problem area is the sharp transition due to the thread machining, as 500e and mr haynes say being a stress riser area. So that's the area that needs dealing with by blending the square profile to the round.

So just get a flap disc on the grinder and blend the square into the round.
But I still need to re make these anyway as I want to use a spherical bearing on the end instead of the ball joint as before.
