Does anybody on here do foam cutting?

I'm after a bit of foam custom cut for a flight case.

I can provide drawings.

Ideally something dense like the closed cell stuff the toolbox drawers have otherwise I may as well just use the pick-n-pluck stuff.

Anybody on here do that sort of thing?

I don't, but I have a tip for you if you want to do some DIY in cutting perfectly round holes.

Old aerosol spray cans of an appropriate diameter for your needs make great cutters. The wall is wafer thin and when cut, razor sharp. When used with a twisting motion over foam it easily cuts hole's. I don't like pluck foam, so used this method to make a custom foam block for my telescope eyepieces. For straight cuts, an electric kitchen knife works well.

In my mind there's the stuff that things like spanner organisers are cut from and then the equally hard but more bubbly stuff that's used for, say, packing of consumer electronics, sometimes in place of polystyrene.

I'm not sure what one is called against the other?

If I wanted some cut id see if I couldn't find someone with one of the cheap chinease laser cutters.

Polypropylene foam, or expanded polypropylene, is the stuff used instead of polystyrene. Cuts easily with a sharp kitchen knife.

I have got a hot wire cutter but I don't have any foam and if I have to order some foam and get it delivered then I thought I may as well order it pre cut!!

Tool box foam insert like the stuff younwould cut the spanners out of seems common enough and named "easy peal"
This seems to be several layers stuck togeather and makes it easy to control the depth as you just cut the outline then peal the layers out.
But it looks a bit plasticky? Infact it looks like the more bubbley packaging stuff.

The stuff i would like is the denser stuff that has a sort of metallic shimmer to it.
If you press into it your fingertips leave dents that slowly spring back out.

Kaizen foam is apparently the name of the stuff that's factory supplied in the Mac special edition tool boxes.
Although that seems to be polyethylene

The sponge type foam cuts well with the electric carving knive, with the saw blades used for bread or frozen food.

Ethylene Vinyl Acetate foam, is the sort commonly used on shoes and interlocking floor mats/yoga/gym/camping mats, is probably what I would choose. Lots on ebay.

I have got rolls of really tough stuff that we use to line horsebox walls with but that's not very thick either.
I'm trying to box up tools (basically the same as a cordless drill) and they are about 65/75mm wide so I think I want at least 50mm burrowed into the foam to hold the tool securely.

At the moment I am thinking of getting some 30mm and 50mm (as they seem to be the common sizes) and gluing them togeather.
Then I should get left with a base layer of at least 20mm under the tools.
That should leave enough tool proud of the foam to lift it out and then maybe I could glue some eggshell foam or something to the underside of the lid

Yoga blocks are the same stuff, higher density than you might want. Kneeling mats are about 15-25mm, can be glued together, tho the textured surface would show the join.

Any knife or cold cutting implement be sure to give it a spray of furniture polish as it cuts through the foam much easier
