I just worked out how much weight I would save on my 3.5 ton trailer.
25kg. Hardly worth all the effort.

You'll struggle for clearance... and would you want to be putting a £100+ cutter in a machine that's likely to not be big enough anyway and wobble and come loose and break the cutter?

Panthers are good for general use, but I'd say you want the next size up.

Either that or buy an 89mm holesaw and make a template out of a bit of 3/4mm to run the plasma round the inside of.

I use holesaws on mag drills. Been drilling 133mm holes in 12mm plate rcently. It's a big old slow speed mag drill though 33kg.

All very well saying use a plasma cutter, but try cleaning up a hand cut hole. Unfortunately flame cutting steel makes it hard as hell to clean up, especially an internal diameter circle, been there.

Hole saws will easily drill through 8mm thick. If you get a good quality set with the correct cutting teeth you should be good.

I have a Rotobroach Panther which is brilliant.
It states capacity up to 40mm. I have used 42mm no problem at all. Could I go a lot bigger - say 60mm or even 80mm?
Drilling mild steel - about 8mm thick.
Obviously the slowest speed and plenty of soluble cutting oil.
I need to drill out the webs on I beams to lighten them.
Or would I be better off with hole saws?

If its lightness you are after you can buy or make castellated beams. With a plasma and welder you can start off with a 100mm high beam and make it a lightweight 150mm beam.
