My suggestion in post #20 would work the same, and you'd have access both sides.

Recently done on my discovery 2 of us underneath 1 trolley jack under gearbox another under the handbrake drum lots of jacking,dropping and swearing later we got it apart. My clutch fork had snapped. Easy enough job but time consuming. Where a bouts are you?

well, i got it cracked open and am almost dissapointed to say that apart from an obvious total lack of lubrication on the pivot ball and the slave cylinder pushrod at the clutch arm end,and the release bearing, all of which are bone dry everything seems (visually) to be in order, even has a heavy duty clutch arm fitted as was requested.....

Have alook at the 'nose' of the box the release brg support guide, sometimes if they get a little dry they can grab the release brg which puts little marks on the nose which then compounds the grabbing and make the situation worse.This can get that bad the car becomes undrivable. This is one of the reasons why cars are going over to concentric slave cyl's to make sure the brg travels 'square'.
All that it takes is a little fine emery tape and strap the 'nose', then add a little copperslip and then it will slid smothlly. I fitted 3 clutches (big job)over afew years to a poclain 360 crane because of this problem, the difficulty was you could'nt get to the clutch when in situ,there was no way into the bell housing, in the end I modded it and put a grease hose, screwed to the release brg and then through the bell housing with a grease nipple, a little squirt of grease twice a year and it never had a clutch again

I had a similar thing on a 300tdi discovery we have just moved the engine out of to another one. The Clutch fork on the one we were taking the engine out of, the pivot was dry and the ball had broken right through the centre of the release arm. Checked the other fork on the gearbox we were putting the engine back up to in the other disco and that was fractured and just about to pop though too! Neither had any lubrication on the pivot ball. I laughed when i saw the standard and heavy duty release arms, the only difference being that someone welds a piece of 1" flat bar to the reverse of the arm to stop the ball from puching through the arm so easily! After changing this engine over, i now know why a garage would charge a fortune for a clutch change!

I would not use copper slip on anything I want to keep moving, I had it dry up and caked up on more stuff than I care to remember, brake slides and various shafts, it's good for what it's made for, anti seize compound on bolts but crap as a lubricant. Slacken the release screw right out on your mate's hoist and pump it half a dozen times. Mine does it sometimes and although it leaks it still lifts when all the air is out of it.

ive just fitted a new clutch to my disco 1 300tdi ,well did it whilst i was rebuilding the engine . the new clutch was an AP delphi one and came with a tube of grease for the splines and fork pivots , so no excuse for yours to be dry really .

getting it apart was a chore but christ, trying to get it back together on my own tonight has beat me, am calling in a mate in the morning to give me a hand..

My friend's lad called round today and he has a series 2a with a 200tdi engine fitted. He borrows my engine hoist to do jobs sometimes and he has been helping a mate with a diesel series 3. He showed me a picture of the clutch plate which had exploded and was in about 9 different pieces and the two of them had replaced the clutch but he needs a gearbox job as third is temperamental. He says they did the job in a few hours but struggled with just the two of them and no lifting tackle.

Alls well in defenderland, back together and quiet as a mouse, thanks for everyones input.

just bought a 96 300tdi disco with mot until june, runs as sweet as a nut 4 new tyres, new clutch fitted at christmas, £400.....couldnt walk away, it will be the donor vehicle for when i rebuild my landy on a galv chassis later this year.
