advice needed on underseal removal and welding new chassis rails

I did use weld through primer on the panels, but I expect much of that burned off when the welding was done, so I made sure I gave the insides a liberal dosing of wax when it was all finished.

Joints were butt welded (continuous weld) along the cut lines where new sections were grafted in. I used plug welds where there were originally spot welds (for example, where the outer sill joins the inner sill along the bottom edge).

see when you used the contionus weld did you stop start it i.e. pulse it every second or so so it doesnt get too hot or did you just hoild the trigger in till you finished all the way along?

Put a couple of tacks in first, then run an inch or so of weld. Stop, move to another part of the panel and stitch another inch or so, etc, etc. Like you say - a little at a time to avoide the panel distorting from too much heat.

I think the basic jist is, cut out all the rot completely and replace with fresh metal, don't try to cut corners.

Also, being a popular car all those chassis sections should be available as repair sections. See how many of those parts you can buy- will make the work a lot quicker if you don't have to fabricate every piece!

That sill repair looks familiar..I used to own an early MX5. It's caused by the drain channels getting clogged. Cut it off, and I reckon they will have not touched the also rotten inner sill (the more structural bit..). As above, cut it all out, treat it afterwards with cavity wax or whatever, and make sure you unclog the drain channels.

i have just started repairing sill damage on a 1990 mx5 both inner and outer sills chassis rails inner wing and rear arch both sides lol
will put some pics up tomorrow of progress on driver sill as battery flat on camera but it has a 2 inch tide mark where it was half full of water du3e to blocked drain holes but he wants the car saving

i got very selective as to what vehicle welding i took on people seem to think it will be a very quick job here`s 20 quid.
its not worth getting the welder out for

how ever when i was younger i would weld up any old rust bucket and did but the novlety wears off as you get older.
