No, not a problem with rust but I have a client that actually wants rusty looking gates. I told her to spray them with salt and water to accelerate the rusting process, but then what, I presume some sort of clear coat but have no idea what, anyone any experience with this?

What about using COR-TEN steel, it's purpose made to rust & the rust then acts as a protective layer to prevent further rust.

I think I do it with a paint job and then matt varnish . it's a bit more controlled than real rust . careful use of colour, spongeing ,splatter etc, find a real rusty fence or gate that client likes and use it for reference..good fun... done a fair bit of this sort of stuff for theatre and film.... jeff...

Some people use leatherette brown powder coating. There is a guy on the coaters forum who does rust effect signs but I'm struggling to find the thread. I think he was chemically treating the metal to get the rust effect the using a clear powder coating on top.

I use ammonium chloride to speed up the rusting process, mix it with water and some washing liquid and scrub it on with a scouring pad.
Leave for a few weeks then scrub any lose rust off and use satin yacht varnish. A durable finish that looks great and can be given a fresh coat of varnish every few years.
I think it looks better than any paint as it changes colour according to the light.

Hydrogen peroxide with a bit of salt on the bare steel will rust it quickly.

I know it is used in preparing heroin in the washing process. Not sure what other uses it has got.
it is not a nasty process.
In solution the Ammonium Chloride (Nh4Cl) devolves and gives of Ammonia Nh3 and leaves behind a weak Hydrochloric Acid salt HCl.
A bit smelly but not too bad, I do it in my workshop. I wear gloves when doing it no danger of burns but it stings in small cuts.
A weird process, the metal goes a weird green colour then black and then orange. I use a plant mister to keep the surface damp. it works best on damp evenings.
Just dont spill it on your workbench.
