Easy way to remember is bolt size minus the pitch, so M6 x 1.0 = 5mm tapping drill, M5 x 0.8 = 4.2mm etc.

a lot depends how accurate you can drill a hole in the centre, but 4.5mm should clear the existing tapped threads in the hole, you may consider a left handed drill and it may help in its removal, how deep do you need to go??? once drilled you maybe able to remove whats left with a pick or wee tool, and another consideration theres about 5 combinations of pitch on a 6mm metric thread, sadly they all differ on recommended drill sizes. Hopefully the bolt is not a high tensile one, + heat always helps and a good hard knock with a heavy hammer might shock the threads to loosen a bit..

Standard purchase as an apprentice and it will last 'til you retire due to plastic coated pages!
I guess I need to drill about 20mm and I think is non high tensile. Its on a roof rack, the sections that form the floor are tubes with studs that screw into the next section through some 25mm box section.
I am hoping I can do it in the vice and keep it central (as best as I can)
Heat would be a good idea, but its just been powder coated so don't want to damage the powder coat.
The remaining stud is about 3mm high.

How much was yours when you bought it? Think mine was about £4, best part of £7/8 now.
For general use with standard threads I use the same rule of thumb.

You can search on internet and get a downloadable copy in PDF format. Then just reprint the pages as needed, enlarged to suit bad eyes. I have a copy but cannot upload as I get an error code as file to big.

I bought a zeus book when I started my apprenticeship, was given one 2 years after brand new, and then was given another a year out of my time from 1979 and they are all still in perfectly useable condition.
granted I only use mine when in the shed and looking up imperial thread info as I know the metric quite well now lol

Zeus books are great. Always remember to write your name on it if you take it/use it at work - they have legs!
Still use mine but 99% of the time I can use the lazy boy software which does it all for me. Saying that Zeus and my software does miss some of the extra fine sizes.
