My brother is on his second D40.
First one got the chassis welded back together with various reinforcing plates. It wasn't too bad a job once the tub was off, as I done the welding on it, and he done all the prep and cutting. They corrode/split in the gap between the cab and tub.
It did do in excess of 400k though, and his second one I think is now well above 250k
Leaf springs used to snap on them, and there are a couple options. One can be had pretty cheap, and the other pretty expensive. His both had the pretty expensive option. You can fit the cheaper option, but it won't sit right.
IIRC the front springs are a bit awkward to do on them.
CV boot is not major, and you'll be mostly there while doing the front springs.
Secondhand mirror could probably be picked up cheap.
Headlight could be bulbs or wiring. I'd probably want to know more about that, as wiring/corroded connectors can be a PITA.
Fuel tank insecure is likely to be corroded straps.
Brakes sounds like corroded/warped/split front discs. If you're unlucky it could be a rear drum/shoes, which in standard 4x4 form, are usually eye wateringly expensive.
MIL could be a headache though. It should work for the test (come on with the ignition, then extinguish after a few seconds). If it's not coming on at all, you have a big headache, as it probably means somebody has bodged it so it doesn't come on. If it's staying on, then you'd need to get the codes read.
