First post, but i thought i would butt in. I have exactly the same problem. Welds proud using gas, fine on fluxed wire. polarity is definately ok. Do I need a tip specifically for gas?
Tell us something more Aidan, what kind of welder, what are you welding, gas flow rate, etc.... pics if possible??

Hi all, new to this welding lark. I need to fabricate some engine mounts for a new engine in a Westfield in the autumn so I bought a Sealey mighty mig 150 a week or so ago. Sorry no pictures yet of my efforts. I have been practicing on angle iron 3mm x 20mm joining it to itself and bits of plate 4mmm thick, bolts and nuts and the like. Cleaned it all up with the angry grinder before starting.
It came gasless so I had ago and while the welds weren't particularly neat and lots of spatter there seemed to be plently of penetration. I bought a gas bottle and regulator (no gasflow meter) and regular wire and even on max settings (max 2) the wire is building up on the surface and not penetrating, wire is feeding ok but more and less feed just give varying degreees of bad. I have swapped polarity and am using 0.8 wire. Bit stumped really.
Would i be right in saying that with 3mm and 4mm work I am on the max edge of the machines capabilty. Tomorrow i shall go and find some thinner plate and have a look at the results. Also I am not sure whether I am using co2 or co2 argon mix, forgot to ask and its a 3ft bottle no label from my motor factors :-(
I also have no idea of what flow I am putting out but i have played with the control knob but i dont know whether i am getting two much ot little.
For gas type mig welding you would need about 120amps for 3mm and about 160amps for 4mm.

Pure Argon will give a tall weld with little penetration.
Ar/CO2 mix is the best for daily use, but for heavier welding CO2 is not quite as neat but gives the best penetration.

I have the same welder as yourself and funny enough I was doing almost the same kind of job but a swingarm mount. The 150 really is suited to max 3mm. tho my mount is 5mm and i get about 4mm penetration just (using argon/co2 mix), so full penetration on 4mm is a bit of a no no with that welder . So i'm planning a new miggy to get the job done
