molten aluminium spraying

I have recently got a original exhaust for a concourse RS turbo Fiesta and after a little repair work I would like to get it re- alumanized to finish it off, now I have heard of this process but I can't find anywhere the does it can anyone on hear help. by the way I'm from Liverpool area

The process is called aluminium metal spraying, If you have no luck with the forum member try local sandblasters as some of them have the kit.
I have a setup but im a little on the far side for you.

I've got a small torch that can be used with oxygen and propane that I was going to use to galvanise a workbench I have in progress () ...

I could try running some aluminium powder through it but I wouldn't be expecting a polished finish...

Well... You can melt Zinc and spray it...


I've got a W sized oxygen bottle at the moment and using up the two 47kg cylinders of propane cutting though some 12mm thick 220mm pipe...


I'll give it a whirl if the weather dries up a bit and see what happens...

I have a Metco metal sprayer that I have used for spraying zinc. No reason it wouldn't spray aluminium. It uses oxy-acetylene and a compressed air turbine pulls an 1/8" wire of the metal co-axially through the flame which splaters the object. I've even sprayed wooden formers to make odd shapes. Not used it for a year or two, as I remember it doesn't half pop and bang if you get the set up wrong!!

If you can get it in powder in a small enough mesh, you can spray it, within reason. So I'm lead to believe, I have a similar setup to Omniata's although I haven't had chance to use it as yet

Ideally needs to be 400 mesh or finer... But, no more than 600 mesh as it burns and leaves too much oxide and you'll be sanding more off than your putting on...

I use powders around 300 mesh as they were cheaper at the time, circa 4 years, but I suffer with blocked nozzles due to grain size...


As said 400 mesh is ideal, I know eBay isn't great but look for "super fine"

what kind of finish could be achieved? as long as it was oem looking then it would be fine, what would the price be for something like this, I'm guessing it would need blasting first.

Yes sand blast first and then hot ally spray, I have a lot of exhaust manifolds done, usually £80 per pair, lasts 10 years or more.

I nearly always had headers aluminium sprayed, doesn't look OEM.
I didn't have any idea what the coating lasted like, but I cobbled
together an exhaust for my GSX and had that sprayed, I used the bike for
ten years as an everyday ride and it was left out side all the time.
Amazingly there wasn't a lot of rust showing when I flogged it;
which was quite suprising as several blokes I know had bought
coated steel exhausts and within one winter they were donald ducked.
