if i wanted to 100 x 100 x 6mm 90 degrees what length would i have to cut at. e.g when forming does it stretch the material at the bend or use material.

If you want a 100 x 100 outside angle, 6mm thick flat/sheet, cut it at 188, assuming you are using a sharp top tool, no or virtually no radius inside.


Basically, for general work use the inside sizes. If you start bending with radius tools, its different.

For very tight tolerances (like 0.1mm) its a bit more involved.

Twice the thickness of the material

With a lot of things that are critical, we would calculate the cut length of the material and set the backstops, then do a test bend. Easy to then alter the length and/or position of the bend by a mm or so as necessary.
Some things you need to get right first time though!

If its 100 outside, its 94 inside. 2 legs at 94 = 188mm

Or you could use the outside sizes and then take away 2 thicknesses per fold.

So a channel, 100x100x100 would be 276mm.
