elonagting a drilled hole

Ok being a cheap skate but i have good reason as i am skint lol.
i can buy a new set of exhaust flanges for my new engine for £27 but as said above, now i have been given a set that is very similar ) cologne 2.9i which i have and been given 3.0 essex flanges., but the bolt holes are 4mm out and need widening, aswell as the exhaust hole, on one side though, i can file that i guess, now normaly i would use a HSS drill bit but i need to do 12 holes and it will takes it course on my hand drill, this is all i have, so to save the drill which cost £100 what reamed can i use in the hand drill if any to do a easier job, never reamed before but for 25 years ago as an apprentice.

I don't mind using the burrs, but for things like that just prefer using hand tools

Only problem i have with ghefile i my eldows are fecked, i am due an op on them in 3 weeks, anymore than a few minutes and it not worth the pain afterwards. on a rotary file idea, i did actualy have around 1/2 inch file and fitted in the drill, but kept jamming, yes i was desperate lol.

Hello W.Olly,

if you can't use a file, I suggest the best course of action is to buy the correct flanges. Rotary files don't work very well in circular holes of a similar size and are not that cheap to buy (Assuming you go for carbide) Save yourself a lot of hassle. and buy the right flanges.

they work great provided there cone shaped and u start cutting at the narrow end and work your way up and along . the round ones are a diffrent kettle of fish . they chatter and run round the outer edge of the hole and are difficult to controll

not in my experience, they need to be used in quite a bit larger diameter hole or they soon grab and whizz round the hole. As a manifold flange is likely to be in the order of 8mm or 10 mm, then a tiny burr would be needed?

I might be mis understanding this but can you not weld up the old holes, grind them flush and re-mark the new ones and just re-drill round holes in the correct locations? I shouldn't try this with a std hand drill BTW.
Alternately if its not too far out and you want to turn them to slots without hand filing a dremmel might be just the job, but it will take longer than hand filing.
