I can access the cavity with a spray tube from inside the car once the outer sills are on but what's the best product to use? The issue with the Micra is that water runs down inside the door pillars and sits inside the sills.

If there's built in water traps, maybe you can redesign the area to let water drain away rather than sitting. Even drilling a hole at the bottom of the door pillar to the outside will be better than letting it fester in the sill. If lots is getting in, there may be an issue with seals above or blocked drains in catch trays.

http://www.rust.co.uk/classic-formu...ng-active-rust-inhibitng-formulation-/p509439 but Bilthamber and the mill spec that Rustbuster sell are also supposed to be good. What you need to make sure with areas like the sill is you get a full coating, if you miss areas they will rust out faster.

Drill drain holes in the sills. Ideally they'd be slots and then form the front of the slot into a 1/2 hemisphere type shape so the water runs out and minimal water can run into the sills from the wheels and running down the under edge of the sills etc.

the back of the sills rot because there is a small gap in the rear arch that lets water/crud get in. the sunroof drain tubes also go straight into the sills, so if you have a sunroof weld tubes poking out the sills that you can attach the drain tubes too.

Here is an idea, once the car is perfect, only drive it on dry days, buy another cheap one and run that on the wet days. I think that's what I will have to do on my XK8 as they are rust buckets just waiting to happen.

It's parked outdoors anyway so it doesn't really matter if I drive it or not! :0(

Thankfully mine does not have a sunroof. What gap do you mean? The little 5mm hole?
