With the balance turned towards the other end the tungsten balls up a lot more and burns back.
With the postflow increased and this time with 25% balance this is the result..any better??

Like matt says your up your post flow tungsten should slways be shine if it's not up your post flow, what's your ceramic size and gas flowThat's not right at all, play with your balance. And looks like your argon is stopping before the tungsten has cooled
What diameter is that tungsten and what amps are you putting through itMy zirc tungsten arrived yesterday so I had a go and it did go better, whether that is due to the tungsten type or just me I don't know.

I'm assuming I have it right as like I said above, if i go to the other end of the scale the tungsten burns back and balls up massively. Ive been doing some reasonable looking (although not without fault) runs on 1.5mm aluminium (with no backing) with 1.6 Lanthanated, about 25% Ep balance and 65A, ive tried varying frequencies, but im really struggling to tack 2 pieces together, my arc always seems to favour one side of the join and then blow holes. The 2 pieces fit pretty well together, so little to no gap between the 2.
Ive upped it to between 70 and 90A for tacking, but the result is still the same, i cant focus the arc directly in the centre to melt both sides at once.

Il try a 2.4 tungsten and see what difference it makes to the end. Its contamination of some sort i think, so will cut that off.100 amps is about the upper limit of a 1.6 it will ball easily at that, is that contamination further up or the colour code of the tungsten, starts will be better with a cleaner tungsten you'll also have a cleaner look to the start, if you have a blueish or blackish tungsten that contamination jumps onto the start of your next weld which a lot of times will give a shadow at the start of the weld electrons flow both up and down the tungsten

Any points listed to consider or advise given where provided in an intentionally helpful manner. You are correct in stating that a Pure tungsten will ball, but the point of the conversation was to help with arc ignition across an open joint and not problems with balling tungtens. Pure tungsten still has a better elemental property for Aluminium welding than 2% Lanthane and is why i made the suggestion to try an alternative tungsten. In this case, you are also correct in stating that its more likely going to be a process of experience and knowing what arc length distances and angles work better.
Please find below a table of varying tungstens with their recommended use provided by Abicor Binzel. I hope this is of some use in guidance choosing the correct tungstens.
