I've been using this but its slow progress, any better suggestions?
If I had the space I would have gone for a 2 poster but don't have the space, so this is the only option.
You can see from this that there is no space for a one or two poster.
After a day off and a bit of thinking I am inclined to agree with you MGD, the outer sill is still in good condition despite its looks and is relatively new (about 15 years from my records), the problem is it was slapped on top of the old sill without any attempt to repair the rot. I considered taking off the outer sill in its entirety but I think I would have to weld in bracing across the door to maintain the car geometry, so will instead cut off the front section of the sill only and repair the jacking pipe properly.
I can see this job taking a year or so at this rate as there are lots of other areas also needing attention.
It looks to me like you could slide a tube in the sill, from wheelarch to wheelarch for support, plus bracing the door.
I hate previous boge jobs, I'd replace the sill completely
That first picture of the last set you posted @RaceDiagnostics it looks like the sill has two skins or has it had a cover sill at some point? Or am I seeing a shadow and making it up?

I thought that too, looks like its got a cover sill on it, at least at that end anyway.
