I'm no expert but I'd clean all that paint off and just run some 2" to 3" beads to get a feel for the right settings on that metal with your welder.
Then go on and try some joints and tweak the settings as needed.

You have gas flow, you have checked it several times, but I'm guessing with no arc right ?
Pictures seem to show no gas when welding.
Perhaps the gas stops when the arc strikes ?

3.3mm sounds really thick and heavy to me. I've only had cheap secondhand cutters but nothing with a deck that thick !
My current one got so rusty that I just fabricated a new one from scratch. I used 1.5mm sheet because I had it laying around but reinforced the deck around the mounting...
I'm thinking of buying an IR 3108.
I need a decent die grinder that has both 1/4" and 6mm collets and apparently the Ingersoll Rand EU models come with both in the box.
Anyone got one ? Are the any good ?

Dormer A002 are my favourites.
Not stupidly expensive if you buy them from somewhere sensible but very good quality jack of all trades bit. Often drill stainless and high tensile bolts with mine. Just keep the speed down, plenty of lube and keep it cutting not rubbing :whistle:

It came with everything needed to connect to a BOC bottle.
You do have to buy another reg to use dissposable bottles though.
Great service from weldequip and a great little machine...
Umm, outer sill £19.75 + £10.24 P&P vs £30 (delivered) for an 8 foot x 4 foot sheet of steel.
Not a bad price though if you want to save time or can't bend the panels up yourself.
Some of the spring / chassis brackets look good, I think I'd struggle to make those up accurately at home.
