Thanks for all your replies. We do think it's bad gas, possibly some poor quality (might have been anodised) metal too. I borrowed another known-to-be-good bottle and also changed the brackets for some from another piece and it's welded ok. It definitely wasn't leaking.

The problem I am having is I need to borrow a bottle of Argon just to try, then if it welds ok I can take mine back, but I don't know anyone who has one. I can't take the Miller anywhere as it's the size and weight of a small car :doh:

I know this is an old post, but what exactly do you mean by that? You can't mean turning over the sanding disc as it's paper and the backing disc is usually made from plastic, foam or rubber.

I would have said that this was wrong. Is there actually 'tar' running out of the joints as he predicted?
What is usually done is a T piece at the bottom so the fumes can go in and up the pipe, but anything running back down misses the heater and drops into the bottom of the T.
