Trouble with heating Aluminium is that it does not go through colour changes as you heat, unlike mild steel with goes, red, yellow, etc so it's difficult to tell if you're applying too much heat. This will make things rather messy.

I don't think you need a full mask for gas welding, just the dark googles, though I've never done any myself.
All I did was remove the glasses and clean them with some damp kitchen roll. If the clear lens in burnt or covered with weld spatter will we need replacing, they aren't expensive...
Hi eddie. top tips from a 4x4 is born - turn the power up high so you're blowing through then ease back a notch at a time. That way you know you are getting good penatration. And as they say if you're not getting penatration you ain't doing it right!

I've just been talking with one of our welding specialist and he recommends brazing the sheets together or maybe even finding some sort of adhesive and bonding them to one another.
Brazing is more popular way, apparently. All you need is the torch and some silicone bronze braze...

I brought a copy of Ron Champion's book "How to build your own off raod buggy" and it's pretty good. It contains plans for frame, engine mounts, brakes and every thing.
Not really a kart but worth a read. You might be able to get a copy from the library?
