been thinking about this a little more. If it is infact the PFC/ buck boost controller thats broken, does anyone have a good explanation why it would weld fine on gasless but not on normal wire?

The voltage was set to 19v, this is just the feedback. Manual or qset makes no real difference. I can get something resembling a weld on some 4mm plate with voltage set at full and wire speed at about 4-5mpm but its still cold.
Wire size 0.8mm.

Yep, the method mentioned here is what i generally use. Grind to a 90 degree then round with single strokes, but i can never keep it perfectly consistent.

Mask shade too dark i assume, i think i weld on around 9, maybe 8 if i getting into the low amps.
Im guessing the cheaper masks wont go this bright, 10 or 11 is usually it.

Yep, id say slightly too muh heat, which is why you have greyish welds as opposed to yellows/bues/purples or whatever.
As a guid, with a sharp tungsten, id be welding around 30a - 40a on stainless of that thickness.

Theres a company up here called Newarc that make some pretty awesome machines. They often offer demos of there kit when your looking to buy, and they make tig and mig, would be worth an email at least.

Its all a learning curve i guess! Im really enjoying tig welding though which is always good, and being inspired by some of the pro guys work on here is pretty helpful aswell!

You may find too much heat is your problem here, i had exqactly the same problem.
Welding stainless exhaust tube on 50 or 60a and no amount of gas and purging was helping, so i went down with the amps and bingo, i got these;

30a will be low enough providing your using the stacking technique that you mention. I have a Clarke 150te machine (Not for much longer!:D) and i use the second lowest setting for most bodywork.

Not my welds unfortunatly, but these things are some of the best and most consistant ive ever seen.

I use the 150TE with 0.8 wire and usually using it on the second lowest setting (Low 2) whaterever that corresponds too. It gives me really nice results with not too much penetration and a very flat weld so not too much grinding to do afterwards!
I have also just done a full mini with it...
Not of that particular machine. The reason it got my attention is it appears to have the most features of any of the cheapo chineese ones and it looks to be of pretty decent quality too!
