I think the resistance of the welding circuit is roughly around 0.2 ohms. This is very rough due to all the variables.
So if your running 25 Volts under load, then
25/0.2 = 125 amps
30/0.2 = 150 amps
It could be however 0.15 ohm resistance which makes a big difference
25/0.15 =...
I still have the odd ocassion when welding thin steel and the heart is pumping.
Not nice, feels better once its done and no blow through, if it does blow through it takes me a momment to come to terms with it and then I'll smash something up.
I've got a Bosch proffesional and when you compare the casted transmission casing of that to Hitachi, Dewalt etc it does look better (a lot better!)

The sort of speed I travel at is about 2-3 mm / sec, trying to maintain this speed throughout. I weld looking at the leading edge so that I ensure i'm welding along the joint rather than going offline and welding away from the joint.

It would be possible to take the cores and rewind them for the correct voltage, but its likely you'll have less available power unless you get a new bigger core and wind accordingly. New cores are expensive.

Have you tried laying some washers under the clamping vice on the relevant side to push it up and change the vertical angle.
Your vertical angle problem is probably due to the way the blade is twisted and the bearing are not holding it truely vertical, its a waste of time trying to sort that...
