I've built a simple spot welder out of an old microwave transformer, but I want to do single sided spot welds rather then sandwiching the work between the two electrodes so it's more like a stud welder. I'm joining 3mm max diameter mild steel rod perpendicular to thin sheet steel. It does work sometimes but the welds are very fragile. I've cleaned everything and applied pressure while welding, but it only sticks some of the time.
The open circuit voltage of the transformer secondary is 3.7V and it draws about 7A at the wall while welding. It's still AC, though. Would it work better if I rectified it to DC? What else can I do to make it stick?
