a carbide bur is my preferred tool for mechanically digging into Rotton or oil soaked cast.Best way to reaaallllly pee me off is to sand blast an ally component and then ask me to weld it...
Stainless brushes and solvents to get the surface clean. If it's gonna fight you due to having soaked up oil etc and or being cast badly from a secondary melt then NOTHING is gonna deal with that other than a die grinder to remove the crud that bubbles out when trying to weld it

I don't have a lot of metal in some places it is going to be interesting i think i can see my argon going down on this one i ant got a fancy welder an old boc adr what sort of amps do you recommenda carbide bur is my preferred tool for mechanically digging into Rotton or oil soaked cast.
For tracking out deep cracks on something thick a gentle approach with a battery drill and drill bit every few mm or so to form a track and then dress up with the carbide bur is a really nice way of getting a good prep for a weld.

I would do that based on your your 1st replys. Use the bolt holes to hold it to something sufficent.
I would v them out a little with a carbide bur and I would test the water with a torch too to see how it reacts. I think it will weld ok.
I would also pre heat it to a lowish temp of around 50-60° to help get things flowing a little quicker and aid to burning off some of the contaminant.
It's a fairly thick lump and you'll want a half decent amount of ep% helping to remove thick oxide layer
I'd say you'll be striking up at well over 100 amps but as the broken part is small it will become heat soaked quick so don't hang about when tacking it up. Big whack with good current and get the fill in. When it's tacked and hot you can drop down a touch on the current and zip round them. You'll still be up at the 100 amps Mark I'd say for the best part.

as it's an inlet manifold from a racing car (so no oil fumes being fed back via the inlet) I wouldn't think there will be any oil to speak of soaked into the casting; I hope I'm right for you sake?

funny taHad a MC mate that went the dish washer route her indoors came home on the rinse cycle not a good result required much groveling new DW the up side is he has a parts washer down side is his bank balance is much lower, she had no scrimping with purchase of new unit + his workshop is really small especially with the dish washer in it, I have noticed the cup in WS are cleaner though

I also wonder if there is a chance they are cast from mag/ali with Lotus being like they are about weight.

the rods i have are aimg 4.5mn0.7 5% mag 5% manganese 0.75 the other rod just number on rod end 3.2245 nothing on packaging made this plate today with the time i hadDo we know the cast flavour?
I'd imagine AlSi.
@hotrodder would have a good idea as he knows his castings on automotive parts better than most.
If it is AlSi then a 4043 filler would work quite nicely.
If it's AlMg casting then a common 5356 filler is the one to look at.
There are other si and Mg grades of filler but those two seem to be sitting in most people's stock.
