The heat is about right for 1.6mm. Also it may be because you are either moving too slowly or too quickly and not shielding the weld for long enough after you have finished welding a section.

I didn't mean to sound mean or anything but getting a quality custom piece made up costs money. It's not just the raw materials but the assurance that you are getting something that will last and work better than the piece that was on it before...
I used mandrel bends.
I just built the system piece by piece on the car. Just so happens it looks similar to the other unit.
My exhaust 3 inch all the way through now, whereas before it was 2.75" merged into 3" further down.
It sounds a lot beefier than the other system too.

Been busy playing around with my evo 4. Made a straight through 3 inch system for it.
All stainless and fully tig welded. Took me a few hours but I'm happy with the looks and sounds. Not too loud even with just one silencer.

Then I don't think I can help you. You may need to let the cowboys at powerflow, topgear etc... make one for you then. If you really want a full custom mandrel bent exhaust you aint gonna find it cheap. The mandrel bender will cost you £70k+ already!

To be honest. If Lance at OJZ quoted you £350, that's a good price. The materials alone will cost quite a bit. Then you have the labour which is going to be at least 5hrs+ if done properly.
I like the bluspot 1mm discs. They last alot longer than some of the other discs I've used. I use about 10 discs a day, but when I switched to bluspot I only used 1-2 a day.
